I just made the discovery that the front (transmission output) gear for our 02 Yamaha R6 is for 530 chain. Can I buy a gear that will allow us to run 520 and also could I just have the gear we have machined down so that it is narrower?

assuming you are referring to a front sprocket, the answer is yes. Sprocket Specialists, as well as some other companies make them (from like 13 or 14 up to 17 tooth). I know KneeDraggers.com carries them for about $23.

We found an 11 tooth front 520 sprocket, do you guys think that would be too tight of a radius that would lead to premature chain wear and failure? We dont put that many miles on the FSAE cars, but I would hate to have something as simple as a chain knock us out of endurance.

We've ran an 11 tooth 520 front sprocket for the last year or 2 without any problems, including running the car all summer in SCCA events. We haven't had any problems with our chain showing wear or breaking. I believe the sprocket was made either by Thrust or Rebel.
