If somebody is using a torsen university special differential, does the (outer)diameter of your half shafts gets decided by the large spline on element gears? Isn't this quite a big limitation as such??

The shaft diameter will be limited by the root diameter of the splines - you want it to be smaller.

Besides that, you will want to size the shaft according to the calculated stresses and the amount of twist you want to allow.
