We are a first year team, we are willing to use the torsen differential, designing a new differential housing is preferable or we should go for a chain drive differential offered by taylor-race, note that the latter one is a bit costly!

It sounds like you've already answered your question. One is expensive, the other is not expensive but hard to make.

Try getting ready made solutions for the 1st year. Managing the system is difficult alone and it will give you a benchmark for your next designs.

The TRE differential is a complete unit.
It comes with bearings ,sprocket flange studs and is full of oil,
All you have to do is fab it into your chassis.
Complete it weighs around 16 pounds. We now offer an aluminum diff section that will take into the 14 pound range. It is a diff that you can use for years to come.It can also be built in four different configurations.

Scotty,
Not to try and hijak the thread here, but we just purchased a TRE differential second-hand, and were wondering if there is any sort of published mainenance or disassembly procedure, or if we should just leave it as-purchased. We are a relatively new team and don't have any experience working on differentials.
