And it's bigger than I thought.
What is function of Large Spline?

I couldn't see the image either. Most splines for these applications are either 1 module, 0.9 module or 24/48th diametral pitch. In my experience, very rarely does an automotive manufacturer use a non-standard spline. Usually (but not always) contact stresses dominate spline design. What I have found, is that if you do a hardness test on the male spline and determine the face width required based off contact stresses with a safety factor of two, the spline seems to be twice the length that it needs to be. This is because half face contact is assumed in the design process. As for why the spline is there and what function it serves, sorry, can't help. Can't see the image

I'm assuming you are talking about the Torsen University Special (or one similar). The larger female spline is the drive spline for the unit. The internal sun gears have female splines that connect to the stub shafts. Usually FSAE applications drive the differential with the case (with bolts put into the housing or a custom designed and machined housing with integral bolt holes).

David's explanation above is correct. The large splines are where the torque goes INTO the differential from the transmission; the small splines are where the torque goes OUT OF the differential into each axle.

We cut the large female splined section off our Torsens and bolt a sprocket flange and brake flange to the torsen housing, for applying driving and braking torque to the differential.
